OfflineThe original DW hex head allen screws used a smaller head o.d. than is found on your average everyday allen screw. DW, Numrich, or even a specialty fastener supplier would be a good source for "thin head" allen screws. Otherwise, you could always carefully grind off the outside knurl from the average hardware store screw, for that original look.

OfflineThis is interesting the topic is back to the top, as I am trying to source the original grip screws. 
All of my Dans, the head is actually bigger than a normal 8-32 socket head cap screw. Hench a 5/32 wrench. Normal 8-32 is 9/64 hex.
So what gives, if anything I would think one would be adding material to the head not cutting it down?

OfflineNot exactly responsive to your question, but Hogue gives you the grip screw if you buy a grip from them. And it is different than the original but works fine.
